A reliable crimp creates a gas-tight mechanical and electrical connection compatible with the terminal. Ferrule quality depends on the complete system: conductor class, strip length, ferrule, tool profile and terminal clamp.

Incorrect barrel size or length can leave loose strands, incomplete insertion or exposed copper.
Tool profile is part of the connection system
Square, hexagonal and trapezoidal crimps interact differently with terminal cages. Tool and ferrule should be compatible with the terminal manufacturer.
Strip length controls insertion
Too short leaves insulation in the barrel; too long exposes copper beyond the sleeve. Automatic strippers need adjustment and maintenance.
Double ferrules have limits
Two conductors in one ferrule require a specifically sized twin ferrule and terminal approval. It should not be used to hide an undocumented branch.
Inspection combines visual and process evidence
Calibration, sample pull tests where specified and operator qualification support quality better than random squeezing of finished wires.
Engineering application method
- Step 1: Approve conductor, ferrule, tool and terminal combinations.
- Step 2: Set strip length and tool calibration intervals.
- Step 3: Train operators and produce reference samples.
- Step 4: Inspect insertion, crimp shape and exposed copper.
- Step 5: Record nonconformities and reterminate rather than re-crimp.
Practical example
A 1.0 mm² wire in a 1.5 mm² ferrule may look acceptable but can pull out or heat under vibration. Correct colour alone does not prove barrel size.
Common mistakes
- Crimping twice to repair a poor connection.
- Using pliers instead of calibrated tools.
- Putting two wires in a single ferrule.
- Leaving strands outside the barrel.
- Selecting ferrules only by sleeve colour.
