Relay I/O allocation is an interface contract between protection, breaker, customer, SCADA and manufacturing. Every point needs an electrical rating, source, destination, logic state and test method.

Input voltage domain must match the source

Wet and dry contacts, 24 V electronics and station DC cannot be mixed without interface relays or approved input ranges.

Output contacts have duty limits

Making, carrying and breaking inductive DC current are different ratings. Trip coils may need interposing or high-speed outputs.

Fail-safe state is a design decision

A normally energised healthy signal detects wire break but consumes energy and changes alarm logic. Each point should state de-energised meaning.

Ownership prevents duplicate drivers

One system should own a command. Parallel outputs from relay and PLC can create backfeed or conflicting control.

Spares need usable context

Reserved I/O should include terminal, wiring, voltage domain and software capacity—not just empty channels.

Engineering application method

  1. Step 1: List every signal with source and destination.
  2. Step 2: Assign voltage, contact duty and normal state.
  3. Step 3: Allocate IED channel, terminal and software name.
  4. Step 4: Check isolation groups and common terminals.
  5. Step 5: Test each point from field interface to HMI action.

Practical example

A relay output rated for resistive current may weld when directly breaking a trip-coil current. Reviewing the inductive DC rating determines whether an interposing relay or suppression is needed.

Common mistakes

  • Allocating by channel count only.
  • Ignoring shared commons.
  • Driving one coil from parallel systems.
  • Calling unwired channels spares.
  • Leaving normal state undefined.

Design and review checklist

  • Are voltage domains compatible?
  • Can outputs switch the real load?
  • Is fail-safe state defined?
  • Does every point have one owner?
  • Are spares fully usable?
